Excellent services! They helped us pick the right size, finish, and custom window shape. The boxes fit our brand perfectly, and the minimum order quantity was very reasonable for a new business.
Protein powder doesn't behave like coffee or grain; it is fine, it clumps once damp air reaches it, and every scoop disturbs the surface layer. A flat-bottom pouch has to handle all three at once. Hale Path Packaging has run UK food-contact-compliant pouch lines for seven years, alongside formats like our K-Seal Stand-Up Pouches UK range.
Coffee beans are forgiving. Powder isn’t. Any gap in the barrier and moisture finds its way in fast enough to change texture within days, not months. Most protein pouches solve this with a PET/aluminium/PE laminate, sometimes a metallised film where cost matters more than frame life. Our packaging chemists size that barrier against fill weight; a 5kg pouch spends far longer half-empty on a frame than a single-serve sachet ever does, so it requires a slower rate of moisture transfer to match. The mouth also has to be wide enough for a scoop to clear the walls without smearing product up the sides. For brands adding a resealable line, our Resealable Stand-Up Pouches UK page covers the closure side of that.
Light and moisture are the two things that age a whey formula fastest. PET/AL/PE laminate blocks both, which is why it’s still the default for anything with a shelf life past a year. Metallised film PET/VMPET/PE trades a bit of that barrier performance for lower weight and cost, fine for a shorter-dated or lower-fat formula, less fine for something meant to sit in a cupboard for eighteen months. Our technical team sets the laminate spec against the target shelf life first, then works backwards to cost, rather than starting from a standard film and hoping it holds. If recyclability matters as much as shelf life, our Recyclable Flat Bottom Pouches UK page walks through that trade-off in more depth.

The hard part is a seal that’s been opened, scooped from, and folded shut a dozen times, with fine powder dust sitting on every surface nearby. Our filling-line technicians run wider nozzle-to-seal clearance on powder fills than on granular ones for exactly this reason; it gives dust more room to settle before the jaws close instead of getting caught inside the weld. Our quality auditors pull samples under magnification from every batch, since a contaminated seal often looks fine to the naked eye. Brands running a coffee line next to protein sometimes compare seal specs against our Flat Bottom Coffee Bags UK page.
Two batches from the same order ran three days apart: same film, same recipe, same operator. The only thing that changed was how close the filling nozzle sat to the seal bar, tightened slightly to speed up a changeover. The first batch peeled clean under testing. The second failed on roughly a third of its seals, each one showing a faint grey haze inside the weld where powder dust had settled before the jaws closed. Moving the nozzle back 15mm and adding an air knife ahead of the sealing station brought failures back to zero, without changing the film at all. Orders start at 100 units. Most runs are ready inside 7 to 14 working days once the barrier spec is locked in.

We ordered 2000 packs for our business. The turnaround time was fast, the packaging was strong, and no damage during shipping. We’ve made them our go-to packaging partner.

A pouch with a sealed, expandable base that lets it stand on a shelf, wrapped in a wide film wall built for moisture and oxygen protection.
It removes oxygen from the headspace before sealing, which restricts the fat oxidation that induces off-flavours in whey and plant-based mixtures.
Mono-material improves recyclability but delivers up some barrier performance on longer frame lives; multilayer laminate holds a stronger moisture barrier at the cost of that recyclability.
A tear-notch-only suits single-use sachets. A proper zip closure is the standard for anything meant to be scooped from repeatedly over several weeks.
Somewhere between 500g and 5kg is the sweet spot. Our packaging chemists can advise on gusset width and film gauge for anything outside that range.
Yes, every film structure used meets UK food-contact packaging regulations, and our quality auditors verify that on every batch, not just at spec approval.
They exist, but generally with a shorter barrier lifespan than laminated film, so our technical team tends to recommend them for shorter shelf-life or trial-size runs rather than a flagship product.
Multilayer barrier laminates generally fall under standard UK EPR packaging-waste obligations. Our technical team can point buyers to the correct material classification for reporting.
